How to Choose Packaging for Sunscreen

SPF packaging must protect UV filters and help users apply the dose the SPF test assumed. Tubes, airless bottles and sprayers each solve part of that problem.

Sunscreen is a performance product, and packaging affects performance in two ways: it can interact with the formula, and it influences how much product the user actually applies.

Dose matters for SPF

SPF is measured at roughly 2 mg of product per cm² of skin. Packaging that dispenses a predictable amount helps users get closer to that figure:

  • Metered airless pump at 0.30–0.50 ml per stroke — most controllable
  • Tube with a defined orifice — good, with a squeeze-and-measure habit
  • Free-pour bottle — least controllable, and the reason face SPF often underperforms

Compatibility: the sunscreen-specific risk

SPF formulas often contain solvents, emollients and UV filters that interact with plastics and adhesives. Typical problem areas:

  • PET with solvent-rich or oil-forward formulas — stress cracking risk
  • Label adhesives lifting under oil contact
  • Print and coating adhesion degrading with frequent reapplication
  • Fragrance loss through flexible walls

Test before production: fill the pack, store 4–12 weeks at 40 °C, then check deformation, weight loss, print adhesion and label edges.

  • HDPE — the safest general choice for sun care, available with recycled content
  • PP — good chemical resistance for fluid and gel SPF
  • PE tubes with EVOH barrier — best barrier option for creams
  • PET — only with a compatibility test
